any more possible ideas please?

I am using a western digital external HD via usb...I also have another one connected. I am using mac mini osx tiger, everything right up todate.

Any suggestions?

IS there any way I can log whats happening during the sync in itunes and have a look atthe results?

~54 error solution in case noones found it

Seems that you may have locked files.
Go through files 5000 at a time and unlock them. Takes a little time and you see a lot of beach balls, but managed 20000 in about 20 mins on a Mac Mini.

by locked do you mean botched permissions?

Running repair permissions might fix the issue if that is the case

Sync Error -54 fix

The applescript in this thread fixed the -54 error, and it runs in a few seconds
